An old PC can be turned into a firewall with easy, there are many linux firewalls such as smoothwall etc. Just by installing linux, and setting up IPtables you can make a good firewall.
Smoothie is definitely the easiest, IMO. Just install a second NIC, download and install the Smoothwall software, connect one NIC to the Internet (the red side), connect the other NIC to your internal network or PC (the green side) and that's it...all done! Once you boot, you will have to configure of a couple of rules to allow access to things like POP/SMTP, HTTP/HTTPS, DNS, and maybe NNTP, NTP, and a couple of minor ports, but that's about it. Comprehensive instructions are available from the Smoothwall site, anyway.
